Project Description
This project focused on the repair and full restoration of an Audi A4 2.0 TFSI engine that was experiencing loss of power, engine knocking, and frequent stalling. The vehicle had logged over 150,000 kilometers and was suffering from a combination of carbon buildup, worn piston rings, and timing chain issues. The goal was to restore the engine to factory-level performance while ensuring long-term reliability and efficiency.
Project Solutions
A comprehensive engine service plan was developed and executed, including:
• Engine removal and full disassembly
• Walnut blasting to remove carbon buildup on the intake valves (common in TFSI engines)
• Replacement of piston rings, valve stem seals, and gaskets
• Inspection and replacement of the timing chain kit (chain, tensioner, and guides)
• Turbocharger inspection and minor rebuild
• Full synthetic oil service and coolant system flush
• ECU fault code clearing and test run diagnostics
Advanced tools like a borescope, compression tester, and VCDS diagnostic software were used throughout the process for accuracy and efficiency
Project Challenge
The primary challenge was dealing with carbon buildup in the intake valves—a common issue with direct injection engines like the 2.0 TFSI. This buildup caused poor airflow and misfires, affecting both performance and fuel economy. Special care was taken during the walnut blasting process to avoid damaging the intake ports. Another challenge was synchronizing the new timing chain system, which required precise alignment using special tools to avoid any valve timing issues.
Project Result
The engine was successfully restored and delivered:
• Noticeable power gains and smoother acceleration
• Elimination of engine knock and stalling
• Enhanced fuel efficiency
• Engine codes cleared with no reoccurrences after extended test drives
• Improved responsiveness from the turbocharger system
